Most sheet-metal design limits come from the material thickness and the bend. This chart converts gauge to thickness, gives the minimum inside bend radius you can form without cracking, and lists the K-factors that set your flat-pattern length. Rule of thumb: keep the inside bend radius at least equal to the material thickness.

Steel uses the Manufacturers' Standard Gauge; aluminum uses its own (thinner) gauge. Always confirm thickness, not gauge, on your drawing.

Minimum inside bend radius by material

Tighter radii than these tend to crack the outside of the bend or need special tooling. Softer tempers bend tighter than hard ones.

What is the minimum bend radius for sheet metal?
A safe general rule is an inside bend radius at least equal to the material thickness. Softer aluminum like 5052 can bend to about half the thickness, while hard tempers like 6061-T6 need one to two times the thickness to avoid cracking.
How do I convert sheet metal gauge to thickness?
Gauge is not a fixed measurement and differs by material. For steel, 16 gauge is about 0.060 in (1.52 mm); for aluminum, 16 gauge is about 0.051 in. Always specify the actual thickness on your drawing, not just the gauge.
