Design rules

How to design for Powder Coating

Powder coating is a finish, so the design rules are about thickness allowance and masking, not part geometry.

Design ruleTypical specWhy
Coating thicknessadds ~0.002 to 0.004 in per sideAccount for it on threads, bores, and mating faces.
Maskingmask threads, mating faces, groundsPowder must be kept off functional surfaces.
Grounding pointleave one bare hang/ground pointThe part must ground to attract the charged powder.
Edge coverageradius sharp edgesPowder thins on sharp edges and corners.
Pre-treatmentclean and phosphate firstAdhesion fails on oily, rusty, or dirty surfaces.

Guidelines; tell the shop which surfaces must stay bare or hold tolerance.

Process comparison

Powder coating vs other finishes

When another finish fits better than powder coat.

ProcessBest forTypical volumeChoose it over powder coating when
AnodizingAluminum, thin and hard finishAnyThe part is aluminum and you want a thin, hard, dimensionally-stable finish.

"Powder coat it black""Gloss black (RAL 9005), mask the 2x tapped M6 holes, per drawing"
"Make it hold up outside""Outdoor polyester, textured black, UV-stable, qty 40"
"Coat these brackets""6061 brackets, semi-gloss black, mask the bearing bore, chase threads after"

Give the color (a RAL number is ideal), the gloss or texture, and any threads or bores to mask. That is what sets the price and avoids a re-do.

Designing for this process

What actually changes your quote

Not a definition of powder coating. The design choices that move your price, durability, and finish.

Mask threads and bores

Coating adds 0.002 to 0.005 in per side and buries threads. Call out tapped holes, dowel pins, and bearing bores to mask, or plan to chase and ream them after coating so parts still fit.

Leave a hanging point

Parts hang on a hook to be sprayed and baked. A spare hole about 0.06 in, or a tab in a hidden spot, gives the shop a clean hanging point that will not show on the finished face.

Prep sets adhesion

The coating is only as good as the prep under it. Blasting or a phosphate wash is what makes powder resist chips and corrosion. Bare mild steel with mill scale coats poorly, so name the substrate and its condition.

Texture hides flaws, gloss shows them

A high-gloss finish shows every scratch and fingerprint on the part beneath it; matte, textured, and wrinkle finishes hide surface imperfections and resist fingerprints. Match the finish to how clean the part surface is.

Questions

Frequently asked questions

Most clean conductive metal: mild steel, stainless, and aluminum (5052, 6061, 7075), plus chromoly. The part has to survive the cure bake, roughly 375 to 400 F, so it is not suited to most plastics or low-temp assemblies. Note your substrate when you request a quote. Hot-rolled steel with mill scale coats poorly, so mention it if that is what you have.
